As one of the largest copper producers in the United States, Rio Tinto Kennecott comprises approximately 11 percent of U.S. annual copper production. The Bingham Canyon Mine is one of the top producing copper mines in the world with production at more than 20 million tons.

The Bingham Canyon Mine is the largest man-made excavation on Earth. It measures two and three-quarter miles across at the top and three-quarters of a mile deep. If you stacked two Willis Towers(formerly the Sears Tower)on top of each other, they still would not reach the top of the mine. You could lay the soccer field at Rio Tinto Stadium in Sandy, Utah, end-to-end more than 38 times across the top of the Bingham Canyon Mine before it would reach both sides.

After the blasts, our electric shovels and haulage trucks move in. After the shovels load the ore and waste, the fleet of 70 haulage trucks transports ore to the in-pit crusher and non-economic material to rock repositories.

At the gyratory crusher, we reduce approximately 150,000 tons of ore per day to pieces about 10 inches in diameter. We then transport the crushed ore by a five-mile conveyer system at the speed of about 900 feet per minute: three miles through a tunnel in the mountain and two miles above ground to the Copperton Concentrator. Ore arrives from the mine at the Copperton Concentrator in about 28 minutes, where it is temporarily stored in a 500,000-ton coarse ore stockpile.

We turn the crushed ore into a slurry and transport it to flotation cells. We then mix the slurry with reagents to produce a bubbly froth. As a result, ore particles containing most of the valuable minerals adhere to the bubbles, which float over the sides of the flotation cells. We then collect and filter this material, called concentrate.

The concentrate, which contains about 26 percent copper and by-products such as gold and silver, moves through a pipeline to Kennecotts smelter, located about 17 miles to the north, for further processing.

The next stage, smelting, is a process of heating and melting the copper concentrates to cause a chemical reaction, which removes the copper from other elements in the ore. At the smelter, we produce large 750-pound anodes and transport them by rail to the Refinery. The copper is 99 percent pure at this stage.

The smelter at Kennecott captures 99.9 percent of the sulfur in the feed, making it one of the cleanest in the world. The smelter also recovers heat from the furnaces, which generates 60 percent of the facilitys total electricity.

At the refining stage, the copper is in anode form. We subject the 750-pound copper anode plates to an electric current for 10 days and turn them into two 300-pound copper cathodes. This further separates the copper from other metals, resulting in 99.999 percent pure copper.

At the refinery, all the other impurities including silver and gold particles drop off into the solution and settle to the bottom. The residue from that solution goes to the precious metals plant, where we put it through a series of chemical processes to separate out the gold and silver.

The Time that the ore spends in the grinding mill is called, RETENTION TIME. This is a very important variable, the longer the retention time, the more the ore comes in contact with the rods, the better and finer the grind becomes. To understand this important control it must be remembered that any volume that is added to a circuit must leave the circuit at exactly the same rate. All the equipment has a pre-set size, it is capable of holding just so much, the more that you add to it the more must leave it. As you increase the volume of the through put, the time that the ore has to react to the grinding media is lessened.

This water is one- of the main controls that you have over your grind. Like many things it has its good sides and its had sides. The good side is that it disperses the ore allowing contact between the rods and the ore to be uniform. It also maintains an even steady flow of material through the mill. Once the ore has been mixed with water and is in a slurry form, it will flow along with the water. The bad side of the water is that it takes up space. The more water that is added, the faster the ore will go through the mill. This means the time it has to be ground will be reduced and a poor grind will result. At the other extreme, if not enough water is used, the ore will not be able to flow through the mill. The result is the ore will not be able to move into the rod load. Because there isnt enough water to carry the ground material deeper into the mill the ore begins to pile up at the entrance. This will mean that there is more ore than surface area of the Rods. This excess amount of un-ground ore will cause the rods to lift and separate, spoiling the grinding action of the entire mill.

The amount of water that the mill requires to grind the ore, properly, varies depending upon the type of mineraland the characteristics of the Native rock that it is found in. Some concentrator plants require a very accurate control of the water addition. To do this there has to be a method of measurement. A way to gauge the amount of water that is to be added, to the ore, to maintain the correct ratio between ore and water. This ratio is termed the DENSITY of the circuit.

One method of measurement is simply to weigh the slurry to determine the amount of solids in relationship to the water. The density of the slurry is expressed as percentages. As an example, a density of thirty percent means there is thirty parts ore to seventy parts water. Here is another example, if you have a density of eighty percent that means eighty percent of the VOLUME is ore, twenty percent of the volume is water.

The new plant, called IBR-LAM, will allow Ibrame to increase copper rod production to 75,000t/y in phase one. After 36 months, the company expects to be producing around 100,000t/y, it said in a release.

According to Ibrame, a second mill currently being built will absorb part of IBR-LAM's production to process it into copper wires, cables and bars. The second mill is expected to start operations during 2H14.

The IBR-LAM plant will be fully sustainable and use scrap from copper recycling for about 40% of its production, with the other 60% produced from copper cathodes, thereby avoiding the extraction of 36,000t/y of the metal, the release says.

"The new plant has the potential to foster a copper production hub in southern Rio de Janeiro state, being able to supply 20% of the domestic market's needs and increasing Ibrame's revenues from 2bn reais to 3bn reais a year over the next three years," the company said.

A method for quantitatively assessing the free bonus granted by nature in providing concentrated minerals in mines and thus assessing the quality of the different resources is estimating how much energy is needed to concentrate the minerals, as they are already in mines, from bare rock. This bonus granted by nature reduces the costs of human mining and metallurgical processes, as well as the mining effort required of future generations. In this study, the concentration of high-iron-content minerals in common rocks was investigated via a computational model developed using the HSC software. As expected, the range of results for the specific energy for the concentration of iron from common rocks was considerably higher than the energy required by modern processes. This reveals the need to value current iron deposits and the challenge of developing sustainable methods of metal production to satisfy the needs of the present and future generations.

Unprocessed Iron Ore Tailings (IOT) evaluated as pigment for building paints.Four binders tested: PVA (from white glue), Lime, Portland Cement and Acrylic Resin.PVA-based IOT paints demonstrated the best technical performance and durability.The use of IOT as pigment is technically feasible.

In order to minimise the environmental, social and economic impacts caused by the mining activity, this work proposes the use of iron ore tailings from tailings dams (IOT) as pigment in the production of a paint for buildings the Sustainable Paint. The waste originates from the mining activity in the state of Minas Gerais. For this work, it was used in its raw state, subjected only to drying and lump breaking. In addition to IOT and water, four types of binders were tested: polyvinyl acetate (PVA) resin (in the form of ordinary white glue), acrylic resin, hydrated lime for painting and high early strength Portland cement. Binder contents ranged from 0% to 50% over the mass of IOT. For the evaluation of the mixtures, four main parameters were used: cost, colour homogeneity, abrasion resistance, and durability to external exposure, using the colour difference methodology E (Delta-E). The results of binder evaluations were compared among themselves and with conventional paints from a brand recognised by the Brazilian Association of Paint Manufacturers. The Sustainable Paint presented reddish colour; suitable opacity; satisfactory results regarding durability at a significantly lower cost. In general, the blends with IOT, especially those using PVA as binder, have proved to be promising alternatives for paintings prepared in situ. It is noticeable the wide potential of use of this pigment by communities affected by iron ore tailings dams throughout Brazil and worldwide.

The rod mill is famous for its steel grinding rod as the grinding medium contained in the barrel. The rod mill is generally of wet overflow type (steel slag grinding is dry grinding), which can be used as primary open-circuit grinding and is widely used in machine-made sand, concentrator, coal chemical industry, electric power, nonferrous metals, etc.

Opinions vary on the determination of steel grinding rod standards for rod mills. In a word, what is suitable is good. I usually suggest setting technical standards according to specific working conditions, taking sand production and coal chemical industry as examples:

1. Sand making: Generally, the ore has high hardness and serious wear, and the mill diameter is generally not too large and the impact force is not too large. In order to reduce the production cost, my suggestion is to properly heat treat the medium or high carbon steel based on the raw material, and the hardness is generally 50-60HRC.

2. Coal chemical industry: coal mines are relatively soft and easy to grind. Grinding machines are usually around 4m*6m and have large impact. In fact, they are more suitable for chrome-molybdenum alloy steel. However, for various reasons, coal chemical industry usually uses 65Mn, and the hardness is divided into two types of HRC45-55 and HRC30-40. Technicians dare not do high when setting the hardness. In fact, in my opinion, it is totally unnecessary. My proposal is chrome-molybdenum alloy steel with the hardness set to HRC50-60.
