Laboratory development time is critical to any industry. Therefore, to maximize the effort the best tools need to be used. In the development of powder coatings, there are many pieces of equipment that have been developed to reproduce large scale production. Included in this equipment are various laboratory grinders used in an attempt to match the particle size distribution achievable with an ACM (air classifying mill), common to most powder production lines. however, none of these devices have been found to be as effective, low cost, or efficient as the Strand Mill portable table top grinder. This review will compare the efficiency, ease of use, and ultimate particle size achievable with some of the common pieces of equipment used in the laboratory preparation of powder coatings.

The most common pieces of equipment used in the laboratory preparation of powder coatings including the following: coffee grinder, Vitamix, Brinkman, Bantam, and a bench top ACM mill. This equipment ranges in price from $25 for a coffee grinder up to $30,000 for a bench top ACM. A simple coffee grinder consists of fixed blades, a small stainless bowl, and a plastic top. It is limited in capacity, inefficient, and includes plastic parts which cannot be solvent cleaned. Overall, contamination and durability is poor. Another common grinder is stainless steel Vitamix. A Vitamix is no more than a high speed blender, It' odd shaped container with corners, and small blade to height ratio is very inefficient for grinding dry powders. A more expensive option is a Brinkman SR3 mill. This mill grinds with a hammer tooth ring and a classifying screen. The product is ground by the hammers until it is small enough to pass through the screen. These mills are very difficult to clean and generate a lot of heat which frequently fuses the powder. Another choice is a Bantam mill. In principle, the Bantam mill works much like the Brinkman mill, however, it comes with a liquid nitrogen accessory which enables cooling during grinding. The Bantam contains many parts, is difficult to clean, and is not practical for fast evaluations or small samples. The final option is a bench top ACM mill known as the ACM-1. In principle an ACM-1 duplicates the mechanics of a production ACM mill. Although production particle size can be matched, cooling is a problem, it is not difficult to clean, and settings do not always coincide with production equipment.

Non of the above options enables the fast, efficient, cost effective, preparation of laboratory samples of powder coatings. However, now there is a solution, The Strand Mill. The Strand Mill is a unique portable table top grinder that can quickly reduce flake into powder in less than 10 seconds. The mill consists of a motor housing, stainless steel bowl, two blades, and a stainless screw on top. The key to the Strand Mill is the construction of the blades and the geometry of the container which creates a unique mixing action. With this unit, it is possible to grind up to about 150 grams of flake at a time. Cleanup is easy, and it has been found to most accurately duplicate the particle size distribution of a production ACM mill. No other laboratory piece of equipment can match the easy of use, efficiency, and results of the Strand Mill.

In order to compare the performance of the Strand Mill with the other equipment, a standard 50/50 polyester epoxy hybrid was extruded using a Buss PLK-46. The sample was split and ground on the five different pieces of laboratory equipment. All samples were then sieved using a 140 mesh screen, and analyzed for particle size using a Coulter LS-130. The followingtable is an overlay of the particle size distributions for each piece of equipment.

Note: It was assumed that the laboratory ACM-1 could match the ACM production particle size and there it was not run. Comparing the other pieces of equipment it can be seen that the Strand Mill comes close to duplicating an ACM production mill. The following table compares approximate costs, efficiency, ease of cleaning, and particle size for each unit.

why powder coating doesn't like mill scale (hrs)

If you manufacture large steel products, then you likely use hot rolled steel in one form or another. Typical applications for hot rolled steel include structural components like beams, channels, tubing and coil stock.These heavy duty applications typically require thicker steel, which are not normally supplied in scale free options such as cold rolled (CRS) or Hot Rolled Pickled and Oiled (HRPO). Hot rolled steel is often referred to as black steel, as the outer mill scale is dark grey or black in colour and isn't metallic on the surface like CRS.

Mill scale is an oxide layer formed on the surface of the steel when it is produced. As the name suggests, hot rolled steel is formed while the steel is very hot, and when it cools, the scale forms on the surface. Mill scale is a loosely adhered and porous layerwhich causes two main issues which I will explain later in this article.

The pores of the scale on hot rolled steel can have a tendency to trap air pockets deep down between the steel surface and the mill scale. This trapped air (and sometimes oils) become problematic during the curing of the powder coating. As the steel heats up in the oven, the trapped air will expand and find its' way to the surface to be released. The escaping airwill open up a hole in the powder coating as it is curing (gel phase) and leave a pinhole right to the underlying steel. Depending on paint chemistryand timing, the pinhole may be able to cover itself back over if the coating is still fluid enough.Trapped oils can also be an issue and will want to boil out to the surface during the cure cycle, leaving an oil stain or a void in the coating.

Poor adhesion on hot rolled steel is common and in fact, hot rolled steel typically offers the least performance for any coatings (adhesion and corrosion resistance). Due to the scale's poor bond with the steel, often times we observe coating failure where the actual mill scale fall off the steelsteel and takes the paint coating with it.The severity and frequency of these failures are unpredictable as the quality of the mill scale varies greatly across all HRS products. HRS coil stock typically will have a tighter and more bonded mill scale compared to ani-beam or heavy plate, which will have thicker, looser scale causing more chance for coating issues.

If you are using HRS coil stock then I recommend sourcing some cold rolled steel (CRS) or Hot Rolled Pickled and Oiled (HRPO) as they aretypicallyoffered in the same gauge and will not have mill scale. The price will likely be an increase over HRS but if you are having issues, these prices will be easily justifed as one paint failure with a big customer will costmore in re-work and to your reputation for years to come! I encourage youth work with your paint and pretreatment supplier to test the difference in performance on various materials.

We have worked with many customers in converting from HRS to other steel types to eliminate mill scale issues. We have completednumerous adhesion and corrosion tests comparing both substrates. In addition to eliminating scale related issues like pin holes, the customer has also benefited from improved corrosion resistance even if they were not specifically looking for it. Chemical pretreatment is much more effective on a scale free surface and therefore pretreatment performance increases along with coating performance. I would recommend anyone manufacturing an outdoor product to consider looking into CRS, Satin coated steel, or HRPO the potential for corrosion very high.

Mill scale removal comes in two forms, mechanical and chemical. Mechanical is done by either sandblasting, grit blasting, or grinding/scuffing. Chemical removal consists of using an acid product to pickle and remove the mill scale. Both can be set up and integrated into a company's finishing department.

The demands of our customers were clear: the new beaters must minimise the undesired fines portion and ensure an increased throughput as well as a reduction of the batch times. Over and above this, the new solution has to be easy to clean and suitable for retrofitting in existing systems.

As a partner, Hosokawa Alpine chose a long-standing customer who already has ACM classifier mills in operation. Karl Bubenhofer AG is a Swiss family-owned business which can look back on more than 110 years of experience in the production of paints. Products for the fields of building paints, plaster, industrial paints and powder coatings are researched and developed at the headquarters in Gossau. For the grinding of powder coating chips, Karl Bubenhofer AG currently has a total of twelve Hosokawa Alpine ACM classifier mills in operation at four powder coating plants, more are already in the planning stage and will follow. The successful cooperation exists since 1987.

An old system back to 1990 which was due to be replaced provided the motivation for application of the new beaters. "Preliminary tests convinced us that the mill could be re-activated by retrofitting it with the new E3beaters", explains Thomas Gchter, Arnegg plant manager at Karl Bubenhofer AG. In order to make the new solution as attractive as possible for all customers, there was constant coordination between the R&D team and the customer.

Powder coating chips are an intermediate product of the manufacturing process for powder coatings. For the grinding process, these chips constitute the base material. The powder coating chips are dosed by a rotary valve and are fed pneumatically to the grinding chamber of the ACM classifier mill. Inside the chamber the rotating grinding disc is equipped with the new E3beaters, and this ensures a more efficient grinding process at a lower energy requirement. In combination with the air-cooled liner, a heat exchanger in the air suction line ensures a low product temperature during the grinding.

The system is thus optimally equipped for tough materials that are difficult to grind and which moreover are greasy. From the mill classifier, the powder is pulled through a cyclone collector and drops into a safety screener for final packing. The ultrafines which develop are collected in the downstream filter for disposal or recycling.

Installation of grinding discs fitted with E3beaters is simple, fast and uncomplicated and no changes to other components are necessary. The influence of the new beaters is considerable: the ACM classifier mill can achieve up to 30 percent more throughput, which reduces not only the batch times but also the specific energy consumption.

Another advantage for the customer: the application range of the machines can be increased and valuable time saved because only seldom is it necessary to change between grinding discs equipped with hammers or pins. Hosokawa Alpine can be very satisfied with the development result: "It was especially important for us to create an added value for the system user and we are glad that a long-standing customer supported us along the way only then is real innovation possible", says Thomas Anlauf, Senior Sales Manager at Hosokawa Alpine.

Karl Bubenhofer AG is also convinced with the result and is currently optimising all the existing systems by retrofitting the E3beaters, as Thomas Gchter explains: "The tests with the E3beaters and the excellent cooperation with Hosokawa Alpine have really paid off. With the completely renovated system and as a result of the E3 beaters, we are able to achieve a hitherto unattained performance of up to 1200 kilos throughput per hour, and this significantly exceeds our expectations. At the same time, the feed product is less prone to coating formation, which makes cleaning a lot easier". Two new systems equipped with the new beater unit were ordered straight away in order to ensure a future-oriented production.

The exchange of the old grinding disc for a new one fitted with E3beaters is simple and guarantees uncomplicated retrofitting. The system is fully operational within a very short downtime of the system. Retrofitting can take place on site or by a Hosokawa Alpine expert dependent on customer requirements. The retrofitting costs of the E3beaters amortise within one year an investment which really pays off in the long run.
